This weekend, I decided to change the passenger side outer tie rod
end on my daughter's 86 4 cyl Mustang. Well, a one hour job turned into all
afternoon with me eventually putting it back together as it was. No progress
made.
The cotter pin, castle nut and even the tie rod end came loose easily.
But I was unable to unscrew the tie rod from the threaded shaft, (other than
a few turns, because of the rust buildup, etc.) Even using liquid wrench,
navel jelly, cleaner, etc did not help.
The threaded shaft (inner tie rod?) is connected to a ball joint
assembly which turns and appears to be part of the power steering
rack/pinion assembly.
I cannot seem to tighten the vice grips around the steel shaft tight
enough to turn it out and away from the outer tie rod.
So what are my choices?
1). If the threaded shaft had a flat spot, I might be able to hold
it in place as I turned it with a wrench/vice grips. I did not
see any flat spots.
2). Or if the threaded shaft (Is this called the inner tir rod?)
could be disconnected from the rack/pinion
assembly, then I could put the shaft in a large table vice and
turn the tie rod off. Is there a key/pin or set screw that would
allow the threaded shaft to come off?
Any other ideas?

Your problem is that you don't have the right tool. Namely a fire
wrench. (oxy/act torch) Otherwise it would be dis-assembled in less
than 5 minutes. Can you borrow one, or have some else do it that does
have one?

My method has always been to clamp a set of v-grips on the shaft just
above the threads (the shaft is not threaded all the way up, is it?)
and then use the tie-rod separator tool to turn the outer tie-rod end
(stick the tie-rod end in between the V of the tie-rod tool and twist).
Of course, you may be dealing with a quantity of rust that I've not
encountered yet...:)

Thanks for your replies/suggestions. This weekend I was
able to finish the job of changing the outer tie rod on the 86 mustang.
I bought a new vice grip wrench, which I would use more than a pipe
wrench, although I'm sure the pipe wrench would have worked as well,
probably better on this job. With the new vice grips on the inner tie
rod shaft and after using a propane heater on the outer tie rod, it
finally came loose. It still was a struggle, with the rust in the
treads of the tie rod, but with enough leverage on the outer and
holding the inner against the frame, we were able to get the outer off.
The new tie rod went on very easily and having pre measured the
threads of the old/new, I believe there will be no real need to realign
at least for now.

| This task was a little different. The new outer tie rod was about 1/2
inch shorter than the old one. So I had to mark the inner tie rod shaft
and then measure a set distance to the locking nut held against the
outer tie rod, taking into consideration the difference in tie rod
lengths.
Hopefully all is OK. I will keep an eye on the tire wear though.
