The exhaust system on my '87 Dodge full-size van (318 engine)
is obviously stainless steel (or equivalent) -- it is just
starting to go now after 200K miles.

The tail pipe broke off just after the muffler. I got a new
tail pipe. I want to keep the muffler (looks sound) so I
have to remove the 1.5" stub of pipe that is still inside the
outlet pipe of the muffler. Thanks to stainless steel, that
piece is in very good shape (I have no idea why the tail
pipe broke -- the rest of it feels practically new).

Any suggestions of how to tackle the problem of removing the
remainder of the pipe from inside the muffler outlet? I
worked on it with a hammer and chisel for a couple of hours
-- did more damage to my hand than to the pipe. Of course, I
am trying to avoid damage to the muffler.

        Thanks,
        Bob

Yes...you heat up a small section on the inner pipe to the
near-melting point with a oxy/acyt. torch, then buckle the inner piece
with a screwdriver, hence shrinking the stub of pipe that is stuck.
Then it will pull out easy with a pair of pliers.
        About a 5 minute job.

I have also had luck using an air hammer and a chisel used for removing
mufflers. Just have to be careful not to drive the pipe further in.
If you have the torch it is the way to go.

Another way, is if you have a SawsAll (reciprecal), cut the inner
pipe, and pull it out with pliers...... The oxy torch work best/faster
 though.......

re Note 50.12:

Well, I got the old pipe stub out. With chisel and sawzall
        it only took 3 hours. :-{

Now I have an even sillier problem -- getting the new pipe
in. The old outer pipe (the outlet of the muffler) has an
indentation halfway around it where it had been clamped --
the new pipe can't get past that.

I could grind that ridge out -- at the risk of weakening or
even putting an opening in the outer pipe at that point.

Is there any way of expanding a pipe from the inside?

        Thanks,
        Bob

      Get an exhaust pipe expander.

You can probably rent one from your local NAPA store or
    Taylor Rental type place.

You can buy one, but they are expensive for one job.

Second the motion on the last, it is a variable plug that has a captive
bolt through it, you insert in the pipe, and tighten the bolt, the
device spreads the pipe ... when done they fit again.

or save yourself lots of trouble and buy a new muffler.
If its got 200k on it you'll need a new one soon anyway.
